Since Apple adopted MiniLEDs in the iPad Pro and MacBook Pro’s in 2020, MiniLED has become a rising star in the display and LED industries. Other IT brands have also adopted MiniLEDs in notebook PCs and monitors since then. However, Apple plans to adopt OLEDs to replace MiniLEDs in the iPad Pro next year and in MacBook Pro’s over time. This will have a large impact on the MiniLED market. Increasing MiniLED’s advantages and minimizing their weaknesses has become a big task for the LED industry. This is being achieved through collaboration with companies in optics, backplanes and driver ICs for next generation MiniLED solutions. High cost is still the main obstacle. DSCC sees a number of ways in which the MiniLED industry is approaching cost reduction:
1. The LED. Whether MiniLEDs are assembled using POB, NCSP or COB, MiniLEDs occupy the largest share of the cost structure. Any cost reduction in the MiniLED will play a significant role in MiniLED backlight cost reduction. One way to cut costs is to widen the viewing angle of the MiniLED to reduce the number of LEDs needed to illuminate the display to the desired brightness. A leading approach is to place a reflection layer on top and apply a highly transparent material on the sidewalls of the leadframe. Another approach to enlarging the viewing angle is to adopt lens-shaped encapsulation by using potting or inkjet technology. When decreasing the number of LEDs by adopting wider viewing-angle LEDs, it is always necessary to adjust the optical film stacks to optimize visual quality. So, how to avoid the increasing optical cost while adopting fewer LEDs is another challenge for MiniLED design. To overcome this challenge, MiniLED suppliers need to collaborate with optic suppliers.

2. Dimming zones is another area for lowering MiniLED backlight costs as the cost of driving the MiniLEDs also accounts for a significant share of the MiniLED BOM cost. The number of dimming zones impacts the number of LED driver ICs required. However, too few dimming zones may sacrifice image quality, especially contrast. How to keep good picture quality while reducing the number of dimming zones requires considering the entire backlight system. AUO has adopted a new control system which combines the MiniLED backlight with the panel controller to synchronize the signal. By using this solution, it can maintain high image quality with fewer dimming zones.

3. Optics is another component that can be optimized for cost reduction. The optics solution will affect both performance and costs. Currently, there are many optical films used in MiniLED backlights such as diffusers, brightness enhancement films (BEFs), QD/phosphor films, dual BEFs (DBEF), etc. Discrete films reduce yields and slow down TACT in device assembly. A multi-function optical film can help reduce optics costs and improve yield in MiniLED assembly. There are many combinations ofoptical films, such as 2 in 1 prism on prism (PoP), prism on diffuser (PoD), diffuser on prism (DoP) and even 3 in 1 PoP on diffuser (PPD), diffuser on PPD (DPP). Multi-layer reflective polarizer laminates are becoming popular.

To face the challenges of other emerging technologies, especially from OLED, it is imperative to increase competitiveness, especially in cost reduction, through strategic cooperation to provide close-to-market solutions. In addition to reducing the num- ber of LEDs, dimming zones and optical films, value-chain integration, lower-cost backplanes and improving transfer efficiency & yield are also important.
